Table Of Contents

In the competitive arena of motorsport and high-end automotive industries, the braking system is the key to victory and safety. As the core actuator of the braking system, the performance of brake calipers directly affects the vehicle’s deceleration capacity, thermal management efficiency, and overall unsprung mass. Traditionally, high-performance brake calipers are usually produced through complex forging and CNC machining processes, which not only have long manufacturing cycles but also struggle with complex internal flow channels and topological structures.

Bottlenecks of Traditional Manufacturing

  • Limited structural design: To meet high-strength requirements, traditional calipers often adopt conservative solid or simple hollow designs, making weight reduction difficult and preventing the integration of complex internal cooling oil channels.
  • Lengthy process flow: The entire process from mold development, casting/forging to multi-axis CNC machining can take weeks and involves a large number of expensive fixtures.
  • Severe material waste: For expensive materials such as titanium alloy or high-performance aluminum alloy, traditional cutting has an extremely high material removal rate and low utilization rate.

Forgecise Solution: Integrated Forming

By introducing Forgecise’s SLM (Selective Laser Melting) metal 3D printing technology, the above problems are solved. Forgecise realizes topology optimization and integrated forming of brake calipers, producing final parts directly from digital models without expensive molds.

This technology shortens the production cycle from design to finished product to 3–5 days, significantly improving forming efficiency. Through lightweight design, caliper weight can be reduced by more than 30%, greatly lowering the vehicle’s unsprung mass and enhancing handling response. Meanwhile, 3D printing provides extreme design freedom, allowing engineers to create conformal internal cooling channels impossible with traditional processes, effectively solving brake fade and keeping the braking system “cool” under extreme conditions.

Core Technology Application: Forgecise – iSLM420D

Using its self-developed high-efficiency intelligent metal 3D printer iSLM420D, Forgecise has successfully realized rapid manufacturing of brake calipers with high-strength, high-toughness titanium alloy (Ti6Al4V) or high-performance aluminum alloy (AlSi10Mg) powder materials.

  • High-performance optical system: Equipped with a high-power fiber laser and self-developed multi-laser collaborative scanning strategy, ensuring printing speed and density for large-size parts (forming size: 420×420×450mm).
  • Precision closed-loop control: Integrated with advanced oxygen content control system and self-developed slicing software, real-time monitoring of melt pool status to ensure accuracy of every tiny oil channel and load-bearing structure.
  • Safety and certification: The equipment is EU CE and ISO certified, with multiple safety protection mechanisms for reliable production.
